Mark, I recently sent a 53.5cm frameset to listmember John M. in Queensland, Australia, which easily met the USPS "108 inch" rule. The cost by Priority Air was a little over $80. Like Eddie A already noted, Fed Ex and UPS will be absolutely cost prohibitive, in my opinion, even for a smaller "large" box containing handlebars, stem and brake levers. For a frame as large as you are working with, it is absolutely necessary to remove the fork. Just wrap the frame completely, and reinforce with cardboard taped in place, what I call the "points" of the frame ... that being the seat joint, bottom bracket, dropouts (braced, of course), and the head tube. Cut down a whole bike box in order to make the limits, and place the frame pack inside with extra cushioning to keep of from moving around (if there is any extra space). That being said, you are still likely to be right at the limits while still fitting the pack inside.
